Mike,
Is there any limit for hand size regarding character generation?
What is so far the biggest hand size?
Will there be some upper limit?
Hopefully, 12 will be maximum... What do you think?
Silly question, but why does it matter?
Unless you're designing homebrew characters and want the algorithm how to figure out maximum hand size, the designers probably don't deal with a maximum or upper limit on hand size. They probably have guidelines when adding different types of characters/classes and what is the optimum starting hand size. Obviously you work in that as the character advances and gains more card feats, you can opt to have more hand size options.

Theretically, the maximum hand size is the number of all boons in the adventure path...
But what is the designers limit?
Very untrue, theoretically.
First, you can't have a hand size greater than the number of cards in your deck. You start with 15 cards in your deck. As soon as your character attempts to draw #16, you're dead.
Second, if you increase the hand size to more than 3/4 of the deck size, you limit the playability of the deck. You need to factor in discards (including buries and banishes), recharges and damage that can be taken. So going back to the 15 card deck with a hand size of 11, if you discard/bury/banish as well as take damage with a total of more than 4 cards, you're dead (probably).
So the most you're most probably going to see as a starting hand size is 7. If you somehow lose your entire hand in a turn, you can still (probably) draw up without dying. So designing characters and limiting their hand size is probably close to 1/2 their total deck size at any time. (Allowing them to increase their hand size by 1 per power feat, if available.)
Again, why does this matter unless you're trying to build your own characters? (In which case, this should be in Homebrew.)

BTW Pirate a character with hand size of 0 would be nearly invulnerable: she would nearly never die!

Actually, depends on how many characters are playing. Given Pirate Rob's theoretical character with hand size 0, you would almost certainly die if playing solo, unless there is some mechanic to ensure recharging or reshuffling of discards. Assuming having to explore 5 times per location on average and 2 moves, that is 17 cards that are required to be drawn on average (32 worst case scenario, assuming all banes are defeated first go).

Amaryllis (Primalist) can also be 11 with a 4 on a d4. (That power is random but applies for an entire scenario.)
Nobody else can get to 10 in my quick scan through the sheets, though I might have missed another semi-permanent power. There's a bunch who can get to 9:
RotR Ezren (Evoker)
S&S Feiya (both roles)
WotR Balazar (Eidolomancer)
WotR Enora (Eldrich Savant)
Cleric CD Zarlova (Theurge)
Wizard CD Darago (both roles)
Wizard CD Ezren (Transmogrifier).
Deck size is a weird thing in this game since it represents squishiness and available options. I don't have enough time with role cards to know how high to push it, but I've wanted at least one bump on all of my characters so far.

Shapeshifted Damiel could have 10 hand size, discard all 10 cards (or more, if he had 'em!) and coast right into the grave at 20 next turn. :D
It doesn't stop there though. If he still had 20 cards left in his deck there isn't anything stopping him from using that power *AGAIN*
30 hand size and likely no cards to pull.
