We're going to play gestalt, with 25 point buy. I've got the concept I want and it's going to be:
Orc Barbarian / Monk. I'm allowed to use whatever is in the PRD. We're starting at level 1 and are going to play Reign of Winter.
I'm seeking advice on realising this build since I've never played gestalt.
I'm also allowed to take any one weapon as a monk weapon as a trait. So I can take greatsword as a monk weapon in exchange for a trait.

I'm assuming you have special dispensation to be a non-lawful monk. Otherwise you end up stuck in the martial artist archetype with no ki powers, and to me that screams useless when gestalted with a full BaB class.
For a weapon I recommend either a Nodachi or a Falcata. Nodachi's are the best two handed weapon in the game for crits. Falcata is the best weapon in the game for crits, but you need to accept the -2 and use an oversized one. It tracks to basically a greatsword with -2 to hit but a 19-20/x3 instead of a 19-20/x2. You also can ignore everything after improved critical safely because a 30% chance to threat makes those feats good but a 20% chance to threat makes them marginal.

Aasimars can be neutral Good instead of lawful for monks with a trait.
I think a single level dip in Oracle somewhere along the line could work for rage cycling better.
Personally, I love the Master of Many Styles monk, liberally sprinkled with Brawler archetype fighter on top. Losing flurry is no big deal with full BAB you can just TWF.

Martial Artist offers immune to fatigue at 5 lvl, it is not a bad choice at all. Which barbarian rage-cycles with no limitation at this lvl? IMO this bonus is worth more than what ki could grant you. And exploit weakness on top of this is just gravvy.
I would give empasis on the barbarian side of the equation, but bear in mind that you need to keep good wisdom for succesful exploit wisdom checks. Also, mantis style and ability focus (stunning fist) wil let you use stunning fist pretty reliably, just take the cornugon stun feat (or the ki focus weapon enchantment).
What I would do though for a gestalt game like this, is a Champion of Irori on steroids. One side should be hospitaler paladin. The other side, crusader cleric 1 / qinggong monk 4 / champion of irori 10 / qinggong monk 5. This would be a terrifing unarmed fighetr to behold.

As to your Barbarian side, Invulnerable Rager is good and can combined easily with Drunken Brute, Hurler, or Urban Barbarian. I say take Invulnerable Rager for sure with the other 3 as options.
You are crippling your character if you don't get the beast totem line of rage powers. Pounce is going to be key at mid and high levels, and gestalt characters are feat starved.
As to your Monk side, you want to be a Qinggong Monk. It stacks with every archetype (Except Martial Artists) and you only replace what you want to with choice of powers, very nice. This side will determine how you play the character.
Tetori will make you the best grappler in the game bar none. Combine this with a Barbarian with natural attacks and win.
Zen Archer will make you a better switch hitter than a Ranger, melee weapon not required.
Weapon Master will make you crazy good with a sword.
Drunken Master is slightly weaker, but combined with a Drunken Brute would be a very good match and will never run out of rage or ki...
EDIT: Or just be a martial artist and Rage Cycle like Imbicatus said.
