Can a PC make his own gunpowder? Would this be a craft (Alchemy)? and what would be the DC?
My answer would be YES and YES. It's alchemy. Alchemy= practical chemistry.
As for the DC, that would vary based on availability of materials, tools, etc. I'd caution against screwing players by making the stuff incredibly hard to manufacture. You might look at other inflammable alchemical items, like Greek fire or tinderwtigs, to develop an estimate. Keep in mind that a really serious failure might involve sparks and a fire...

Yes it would be nice to have DCs needed to craft your own gunpowder it would save some gold per shot.

I've played PCs who used gunpowder in both AD&D 2E and 3.5. Each time, I made sure to take alchemy as a skill/NWP, for the purpose of making powder. Being able to make matches, lye soap, paint, alcohol, etc is an added bonus! I always took gunsmithing, too!

I do not remember anyone in those threads giving a DC to craft though... I know the skills needed but what are the difficulties to make?
Looking at listed DCs, I'd peg it somewhere between 20 & 25, partly dependent on how rare or difficult it is to manufacture in your setting. Mine, I already ruled a while ago that it was "difficult" in my setting, but I also account for different aspects, namely that *something* resembling gunpowder can be crafted and used, but with various side effects or defects. The PURE powder is the stuff that fires flawlessly while poor powder (bad formula, incorrect ingredients/quantities, etc) leads to powder that occasionally won't fire right, jams or damages the gun, or has better odds of backfiring.
