I have a situation coming up in my wotc game that I wanted to see if any other gm has encountered involving the infiltration of Zimar.

By this point the party is well known and expected to use disguises to enter and operate inside the city, which shouldn't be to hard for all of my group except one PC.

One of players has built his build around his large sized lion animal companion. I am struggling to see how any guard is going to let this armored beast into the city, let alone one that matches the description of one of Eutropa's assassins.

I don't want to punish the player by having the companion not available pretty much all book, but I am not seeing a way to have them operate in the city without drawing attention when they have a 600 lb lion with them everywhere they go.

Palo Iovinus in book 4 of War for the Crown AP wears a +2 gold-plated adamantine full plate. So it is definitely possible in universe.

It does not however mention the extra cost or weight the item may have.

You could always go the ALO route with Kirito.

Use Fletchling as the race, they match up very closely to the ALO Spriggans if you take the Shadow Magic alternate racial.

Kensai Magus:
Spellstrike/Spell combat would work similar to the magical sword skills in ALO, take some illusion/polymorph spells as well.

Make sure to take the familiar magus arcana and then the improved familiar feat and get a Sprite familiar and name it Yui.

This build would essentially be the ALO one handed swordsman Kirito as dual wield isn't a skill there.

Then you could always store a spell storing longsword in a glove of storing pre-cast with an intensified/maximized shocking grasp, to pull out and dual wield as a free action.

This would keep up the appearance of the one-handed swordsman that only brings out the second sword under dire circumstances.
