Is the cost of a special material in any way effected by the fact that the item is for a Halfling? Specifically this is for mithral armor, so the calculation isn't based on the weight of the item.

Mithral armor is the same cost whether you're a Halfling or a Human.

It's other shapes and sizes that we're unsure of.

Only if the size/weight of the item is a factor in the cost, which you already covered.

(which has always been my take on the other shapes and sizes debate too fwiw - it says barding for said creature costs x times more than the cost of the armor, it costs x times more after the mithral cost is added in, in my book at least)

Do you also factor in the weight changes or just the size changes?

So if medium character buys a large one-handed weapon made on silver, does it cost +90 gp like one-handed weapon, or +180 like two-handed weapon?

Weapons don't change cost for size, so +90 gp for being a one-handed weapon.

Used to make a second suit, to double the profits of the armorsmith making it. They need to make a living too you know, and this is a perfect way to do that.

Nah, the way I've heard it explained is this... 'Medium' is the norm, so making it smaller means that there will be a bit more waste in the process.

But it boggles the mind that something larger costs the same as something smaller. Isn't there some conservation of mass law or somesuch... or is it... MAGIC?

Some of the story in the first volume of Iron Gods suggests that it's not the material itself you're paying for, it's the difficulty of working with it. The smiths of Torch cannot ply their trade in skymetal (including adamantine) weapons with the town's namesake purple flame extinguished. Regular forges just aren't hot enough.

Only if weight is a factor in the pricing of said special material. For instance if we're talking about a Large Mithral Scimitar.
