I remember I played a phalanx soldier hellknight once. It was super fun. Mainly I took two levels of ranger to get the two weapon fighting bonus feat without the 15 dex prerequisite. Then I took three levels of fighter in the phalanx soldier archetype. This allowed me to dual wield a pole arm and a shield. I then took the feat improved shield bash and combat reflexes and shield slam. Then I'd bull rush a guy with my shield after hitting him, which would provoke an attack with my spear. Then I'd finish him off with the rest of my spear attacks. It's a pretty fun build for taking on hordes of enemies I'd say.

Power Attack->Damnation Feats->Intimidate Feats Fighter.
Fully decked out, a fighter can use soulless gaze to intimidate as a swift action, move action, and standard, and also bring them below shaken into the frightened status. High damage by merit of 2-handed power attacking/Hurtful. Immunity to multiple elements based on your devil patron. Outsider status to make them immune to humanoid targeting spells. This man can chop you up, resist a lot of what you throw at him, and turn even the most hardened warrior into a cowering mess just by staring him down for a round. As a fighter, he'll also be surprisingly quick in his hellknight armor. Trading his soul to emulate the powers of the infernal, this agent of hell IS the law.
Thats how I run my BBEG warrior anyways.

Metal oracle does sound like the best melee/caster option? Why order of the nail?

Another idea that just came to me: Cleric of Tsukiyo (Madness / Repose (Ancestor)) 1 / Oracle (Occult) 6 / Hellknight Signifier 10
You can make one hell of a bad touch guy with Touch of Madness, Gentle Rest and Phantom Touch.
