Those familiar with the name of this PFS-character would have some idea of the concept I am going for - and it's partly played for laughs.
The base concept is that he's a very strong but incredibly stupid individual in a high-powered armor (it will be "damaged" at the start of his career, but once he gets enough gold I will purchase a set of adamantine full plate and slowly upgrade it). Most of the time he blunders his way through life, but on the rare occassion that he gets angry (raging), he's actually quite devastating.
I've sorted out the mechanics for him personally (basically maximising strength and rage by going bloodrager and 4 levels of Dragon Disciple for the extra strength), but in order to function he usually needs someone to direct him (because he's too dumb to function effectively in a party on his own). That's where his 'friend' comes in, and where I need help/suggestions.
I need some way of replicating the effect of an AI hologram (any small translucent humanoid figure - silent image? dancing lights?), at will if possible, and even better if it is controlled by an external source (a familiar obtained via eldritch heritage or an intelligent item). Once again, this needs to be PFS-legal - otherwise it would be easy enough to make custom item to achieve this effect.
The main use of it will be so that I can simulate a somewhat more intelligent entity directing the idiot character so he can function in a way that is not a liability to the group.

One option I've considered is GMing a certain scenario and assigning credit to this character so that he can get a certain intelligent item, and then using that intelligent item for the 'voice' of the 'AI', and then finding an item that can produce the visual image. The character himself will need to create the visual image, but I can flavour that as part of the damage to armor that is beyond the ability of anyone on Golarion to fix.
Do the rules about reflavouring in PFS allow me to change the name and personality of the misforged intelligent item in that way?

As you said, Eldritch Heritage can lead to a familiar, and at level-7, it could become improved. Familiars have an INT score based on the chart in the CRB, which starts at 6, but improved familiars start with their base intelligence.
Alternatively, if you have someone to play with regularly, they could provide that motivation for you.

Have you considered trying to get him a lyrakian improved familiar? Then he could just have an actual tiny glowy female directing him. Lyrakiens also get Dancing Lights at will (which can be configured as a humanoid) plus Ventriloquism and Silent Image.

I was also considering the silvanshee for the gaseous form (it could look like a cat due to a 'technical glitch' that the AI could rant about non-stop).Are there any items that are legal for familiars to use that can allow them to change or modify their appearance?

As long as he concentrates he (and everyone else for that matter) can see his "little friend" - but only he can hear him ("the voice in your head).
or for that matter, the spell Prestiditation should be able to create a small visual image, mostly transparent (i.e. a hologram, perhaps with a soft sound effect for a voice). This would be judge dependant, but as long as you aren't abusing it, I can see most judges enjoying the effect.

Thanks Nosig, I'd agree, but I'm not sure how it would fly with some fussy GMs.
I know that a certain intelligent sword can talk and has a mind of its own, and could reflavour that by saying that Church (the AI) found the cracked sword to be a suitable vessel to inhabit and "took over" it. I've been thinking that might work for the concept too.
I also know that there is a certain intelligent shield out there. Would any of you be able to advise:
1. Does the reforged sword or the shield have a higher ego than the misforged sword? If yes, can the reforged shield talk? (It actually fits the concept rather well since the AI is supposed to be able to take over weak-willed people to an extent - which is more or less what happened in the clip linked in the opening post.)
2. Do either the reforged sword or the shield have the ability to create a minor light, illusion or prestidigitation effect?
I realise that asking what scenario gives access to an item is frowned upon, so I'll only ask what the relevant scenario is if either of the above questions are answered 'yes'.

I found the shield (turns out I had the scenario), and it was unsuitable (empathic communication), so I might go with the misforged sword. Can anyone tell me whether the reforging gives it any ability to create light, illusion or prestidigitation effects? Also does the reforging increase his ego score?

Once Familiar Folio becomes PFS legal, you can take a familiar off Bloodrager. Costs you your first bloodline power and delays all your bloodline spells one level.
Oh! this might be the best option! And I can make it a figment familiar too. =)

The first time you go unconscious you really need to fail a stabilization check so you can give my favorite Caboose line: "My body is trying to die."

Another option I messed around with to come up with the concept for you was;
Bloodrager: Destined Bloodline (Steelblood Archetype)5- This gives you the heavy armor proficiency, rage and your general melee needs. The Destined bloodline just seemed to fit with the Luck at 4th level and the Destined Strike as the bonus now and again giving him the accidental hero feel.
Oracle: Metal Mystery (Dual Cursed, Lame/Haunted) 1- This allows you to get immunity to fatigue by level 9 at the cost of some movement, which you can offset by taking a feat for extra revelation, Dance of Blades. Plus you have the Misfortune mystery which also plays into the idea of the character accidentally succeeding. Finally, you have the Haunted Curse to be your guide in the form of voices in your head... you have it "manifest" around you by the use of the 0 level spell Ghost Sound, so everyone will hear it "muttering commands" to you sort of like a staticy radio.
Finally Dragon Disciple for the extra strength and stuff.

Thanks Fomsie! I was thinking along similar lines! I was going to take the steelblooded archetype, but I'm locking myself into 4 levels of dragon disciple, so i will need to take the draconic bloodline. To simulate his luck, I will be taking defiant luck and inexplicable luck, for those times when the idiot really needs to make an important roll. Immunity to fatigue is tempting, but I am not sure about spreading him that thin. Maybe at 9th level. =)
My thoughts at the moment are that I will GM a certain scenario to give him an intelligent sword, though he won't ever use it as a weapon. Instead it will perpetually be strapped to the back of his armor, serving as a memory unit and the source of 'Church's voice. The guidance ability of the sword will simulate Church aiding him in tasks. I'll use the apprentice's cheating gloves to gain access to prestidigitation, which will I can use to create the minor and obviously magical effect of an image of a little translucent figure. When I have more loose cash, a staff of tricks will allow for more elaborate visual effects.
And then if or when the familiar folio is added to additional resource, I will retrain and turn Church into a lyrakien figment familiar. =) The intelligent sword can then be...the voice of Andy? Lopez? Sheila?

Would it be worthwhile to take a single level of gunslinger, since Caboose does at least know how to fire a gun (and is actually rather accurate when it comes to hitting people he is supposed to help)?

Rage abilities don't seem to fit Caboose very well. He is too mild mannered.
Maybe you could use a Compsognathus as a familiar. It is sort of a rooster with teeth.
Oh he'd be very mild-mannered, and he will not use his rage until Church makes him go into angry mode or he is forced by circumstances. Then he rages and breaks things. =)
