I plan on attending Gen Con have would like to play Pathfinder Society games there. i have never played as part of any organized play before although I have a lot of history playing role playing games. I have looked through the PDF materials available online.
I was curious on the process to join Pathfinder organized play at the Con. Specifically, do I register my character at the Con or before? Do I need to bring a hard copy character sheet or is a hero lab sheet on the ipad sufficient? Do i need to bring any other materials with me such as miniature, dice, etc?
Any other tips would be appreciated. Thanks in advance

You mentioned having looked through the "PDF materials", but I want to make sure you got the most important one: The Guide to Pathfinder Society Organized Play. It explains all the PFS-specific details you'll need for creating a character (start at level 1, 20 point build, what races are legal, picking a faction, faction traits, etc).
Other than that, it will be best if you register your character in advance here on the web site. Go to the My Pathfinder Society page and click the "Add a new character" button. You just have to fill in a name and faction - the rest is optional.
You can bring your character either as a hard copy or on a tablet. Bring a mini for your PC and dice. Pencil and paper for taking notes about the mission, tracking damage, etc is also usually necessary.
Or you can just show up with no character, no PFS number, no dice, etc and say "I want to try this", and they'll hand you a pregen character and other stuff you need. PFS as a whole is very good about handling new walk ins. But since you have the time in advance and you already know enough about the game to make your own PC, it's better to do it all before hand.

Before is better than at the con. At the con people are setting up, getting hotel rooms, starting games getting pizza... registering a character in that hustle and bustle is doable, but not optimal.
Up on the left hand corner of the screen it says pathfinder society. Click there. At the bottom of the first paragraph it says "click here to join the pathfinder society" Click there and sign in with your paizo account. (the same thing you use to sign onto the message boards, its just double checking who you are because you're going into a sensitive area)
Your character (and i highly reccommend you make your own) is 20 point buy, standard races + tengu aasimar, tiefling. You can check the guide to organized play for an almost full list of rules. Folks here would be happy to help you make a character.
The ipad is good but please please please make a print out in case your ipad runs out of power, gets a drink spilled on it, "goes off exploring on its own"
I can't overrecommend making your first few games the first steps games. They provide a good ic and ooc intro into the pathfinder society.

I didn't see those. I am going his another Dad and a pair of teenagers so we registered for a Beginner Box 2 game for Thursdays. We registered for a tier 1-5 game for Friday. Is there a middle step I missed. I hoped we could just plunge in after the beginner box session.

He'll need a separate Paizo.com account to register a second person, as each account can only handle a single PFS #. However, there's nothing to stop you from setting this up for him as well. It would just need a separate email account I believe.
