Please help make me a t-Rex rider.
I've been looking at beast rider, mounted fury, and mammoth rider, but I'm not sure how best to combine them to get a Dino mount early on. We start at level 3 with a 20 pt buy.
I'd like to be an Orc using a double flail simply because it's really brutish and cool. I know two weapon fighting is feat heavy, but I really want to at least try and make this work.

Beast master should qualify, but unless you where small you couldn't ride it (unfortunately). Boon companion only lets you count as a druid of your maximum HD (so beast master+mounted fury wouldnt qualify for a large t-rex until level 7). Very few animal companions start out large, and it can end up being problematic (since you cant bring into normal-sized dungeons, cities, etc.). Cool concept to work on though. I wish you luck.

I meant that boon campanion would keep the Dino up to speed despite mounted fury not advancing it until 5th level in it.
My DM assured me it's mostly outdoors, which is why I'm taking advantage of that now.

I just saw that dire flail is exotic. I'll probably do Orc double axe instead.

At 4th level, a Medium beast rider can also choose an allosaurus, ankylosaurus, arsinoitherium, aurochs, bison, brachiosaurus, elephant, glyptodon, hippopotamus, lion, mastodon, megaloceros, snapping turtle (giant), tiger, triceratops, or tyrannosaurus as his mount. Additional mounts might be available with GM approval.

Cavalier doesn't fit the flavor, in my opinion, of a brutish Orc Dino rider. Plus, I can't get the t-Rex at first level.

You could ride a T-Rex from first lvl by going Halfling Mad Dog Barbarian.
A Hafling Beast Rider Cavalier could ride a T-Rex from 4th lvl.

I purposefully didn't mention mad dog because I need those rage powers. I'd rather take boon companion and wait until 5th level barb.
I would too, I just felt it should be mentioned. For your purposes, going with a Superstitious Mounted Fury Barbarian 10 / Mammoth Rider 10 seems to be the best choice. Just take the 10 lvls of barbarian first for the Greater Beast Totem.

I believe that one could start with a T-Rex as a Wild Blooded Sylvan Sorcerer.
Somewhat more controversially you could take Sylvan Blooded via Eldritch Heritage for the T-Rex at the cost of 2 Feats(possible at first level as a Human) with any class. However, keep in mind that most people rule that by RAW that you can't select any of the Wildblooded Bloodlines so you'd have to talk it out with your DM since it's not that much of a Bend of the rules.

I know 10 mounted fury levels would be good, but I'm considering taking one level of beast master ranger to get the t-Rex (though now I'm leaning towards allosaurus. Essentially the same thing but al is so much better) at level one. Maybe I can get my DM to house rule for me. Also, it's looking like I'll need to be a halfling for this to work :/ I guess that's ok.

One lvl of Beast master will do you no good. You need 4, Boon Companion does not work the way you asked, as williamoak explained. Now if you want to go pure ranger this can work, but as a ranger you generally want to stick to your main class for the bonus feats and features, I would probably dip only 1 lvl in Mammoth Rider with such a build. I would suggest that you stick to barbarian, you just w8 one more lvl before you obtain your Allosaurus in contrast with the Beastmaster ranger.
Halfling is fine and essential for early mounted combat. Humans are the best if you can afford delaying mounted combat because of their alt. racial trait Eye for Talent.
I also prefer the Allosaurus.
