So I'm an Engineer by trade and consider myself "decent" with math, but at 7 something in the morning on a Saturday, my brain isn't functioning so well and would like a little help in order to prepare a proposal for the wife. :)
I'm considering subscriptions to the following items all starting in September (any productions produced after Gen Con):
Pathfinder Adventure Path Subscription
Pathfinder Companion Subscription
Pathfinder Roleplaying Game Subscription
Pathfinder Chronicles Subscription
Pathfinder Modules Subscription
GameMastery Cards Subscription
GameMastery Maps Subscription
What I'd like to know is:
For the months of September thru February of next year, what will my monthly costs be. A rough estimate is fine especially if it includes shipping to Michigan.
There's a truck load worth of older material I'd like to purchase as well, and I think some of these subscriptions come with discounts. With all the subscriptions above, what discounts would I earn?
Would I be able to use these discounts at Gen Con if I signed up before (or at) the convention?
I plan on owning two copies of the PFRPG core rules. One I am going to buy at Gen Con (and drool all over). The second I am torn. I would like to get it through my FLGS, but I would also like the PDF. If I don't start the PFRPG subscription until the Bestiary, that means I will have to purchase the $9.99 pdf for the Core Rules, correct?

I would roughly estimate you are looking at about $85 to $100 a month, depending on your shipping and handling costs. The 15% discount (Pathfinder Advantage) comes from your Adventure Path subscription. The discount will roughly be offset with your S&H costs, but everything that has a PDF with it you will get as part of the purchase.
The months where a RPG subscription comes into play - at present - are August (for the core rules), October (Bestiary) and I believe September (for the GM Screen). There may be a Game Master Guide book in February. Those months will significantly increase your cost (not so much for the GM screen), although the Pathfinder Advantage will apply to all retail prices. You are correct in that your RPG subscription will need to be active come August to get the free PDF of the core rules - I do not know if subscribing to the PRPG in, say, September (and choosing the core rules as your first subscription item) - will also grant the free PDF or not.
If you start off with the Adventure Path, Modules and Roleplaying Game subscriptions, your August shipment should include the Pathfinder Advantage 15% discount off of MSRP and a rough estimate first shipment cost of about $85 or so with S&H (assuming your discount roughly cancels out the S&H charge). Then you can see if the material suits your fancy under the new rules set. It will not be difficult to add other subscriptions as you desire of course.
In any case, go with what you find entertaining! These are not official figures from Paizo staff, so I make no guarantees on accuracy (although I believe I'm pretty close).

Your monthly cost will vary, as different months' shipments include different items and quantities. Modules and Companions alternate every other month, as do flip mats and map packs, so your cost might fluctuate based on those. Also the cards are generally every month except two months with nothing in December and January of this year. September and October are also set to release more than one Chronicle each as Paizo catches up from some production delays as a result of the RPG books taking so much time. And there can always be unforeseen scheduling delays that result in smaller months followed by heavier months. But you can calculate your pre-shipping cost yourself, though, by looking at the basic cost and adding subscription discounts as listed in the sub product pages:
AP -> 1/month @ $13.99
Chronicles -> generally 1/month @ $16.99 or less
Modules -> .5/month @ $11.90
Companions -> .5/month @ $9.34
RPG -> varies @ cover price - 15%
Maps -> 1/month @ $11.19
Cards -> 1/ month @ $8.79
If you hold your shipments for one monthly package once everything for that month has arrived, your shipping will be lower than the other options, but there are several choices you have there in terms of frequency and shipping method that will make that hard to predict.

Map and Card subs grant you 20% off the cover price of map and card items that ship as part of their subscriptions as well as 15% off any previously released items in either category.
Subscribing to the Adventure Path line grants you 30% off any AP that ships as part of the sub. You also get the Pathfinder Advantage discount of 15% off all purchases from Paizo except non-Paizo pdf's. The Pathfinder Advantage discount applies to all orders that are placed after your first AP volume ships, so subscribe to this one first to get the discount on your later subs.
RPG, Companion, Chronicles, and Modules subscriptions do not come with their own discount, but the cover price is discounted 15% by the Pathfinder Advantage as listed above.

I do not believe so. If I understand correctly, you can apply an existing discount to purchases made with a live POS, but not those from new subscriptions. I also don't know whether starting a sub at GenCon would get you the book and pdf right then, or if you'd simply be placing the order in person to be processed in queue by the warehouse in Seattle. Someone from Paizo can answer that part.

If you purchase the Core Rulebook pdf after your first issue of the AP ships it will have the 15% Pathfinder Advantage discount applied to it, making it $8.49. Otherwise, yes, it will cost you $9.99 for the pdf purchased independently of a subscription.

Yoda's analysis is spot-on. I've had all those subscriptions (except Planet Stories instead of Maps), shipping with the AP monthly, and I think you'll average out to about $85 with shipping (peaks and valleys though).
You'll be getting *everything* though :)
If you subscribe to the AP right now, and ship #24, I think you should have the 15% Pathfinder Advantage at Gen Con - kinda pays for itself.

Even subscribing now and selecting to start with #25 should get you the discount at GenCon, as this volume is set to ship prior to the 13th along with the Core book and the rest of the August products.

What's S&H usually run from Seattle to Detroit?
Since it's based mainly on weight, and the number and type of products vary each month, there's not really a "usual" for superscribers. Also, you probably have multiple shipping methods to choose from, and that will affect the cost as well.
The best way to estimate shipping is to drop varying combinations of products into your cart and start the checkout process. You'll see accurate quotes before you commit to purchasing.

Don't peak at my cart right now ;) I'm playing around with all the back "issue" ordering I want to do, which right now is around $500 and I know that won't fly with the wife, no matter how far I drag her into the hobby. Will Classic Monsters Revisited get a reprint or do I need to get it off eBay?

Kill Doctor Lucky is hopefully going to be in before the holidays this year. I'm still pushing for reprinting Classic Monsters this year, but I'm not sure if it'll make it.

Pathfinder Chronicles books: These vary. The most expensive of the upcoming ones are $19.99 (for Adventure Path subscribers, the Pathfinder Advantage price is $16.99), and the least expensive are $14.99 (for Adventure Path subscribers, the Pathfinder Advantage price is $12.74). The $19.99 price is the most expensive we have gotten in the past aside from the Pathfinder Chronicles Campaign Setting, which was $49.99.
Pathfinder Modules books: $13.99 each (for Adventure Path subscribers, the Pathfinder Advantage price is $11.89)
GameMastery Cards: $8.79 each
GameMastery Maps: $10.39 each
Pathfinder Roleplaying Game books: These vary. The best option here is to check the site.
Planet Stories: These vary. The most common price in the near future is $10.49 for subscribers.
